If you aren't going to notch the crossmember and install the nut, at the very least you should tighten it down good and put a tack weld on the backside from the bolt to the frame. It would be best to just install the nut though as fasteners can stretch over time and get loose even if welded in...
You can use the black iron pipe. Just be sure to keep the water content at a minimum or you'll have lots of rust to contend with. Stainless is best but pricey of course. I used galvanized and haven't seen any ill effect. Diesel is supposed to pick up the sulphur from the galvanized coating...
Looks a lot better with the upper hull set on properly and all of the junk out of it. So you did end up with the proper engine huh? Was it the one that was sitting between the two connexes in the back?

I've only used the quick reference spreadsheet napa number and they are correct. You could go a couple inches shorter if you wanted more adjustment for stretch over time but that's kind of pointless. By the time they stretch that much they need replaced anyway. Note that I just recently replaced...

It wouldn't be a bad idea to visit some truck salvage yards and try and find a wrecked rollback to scavenge the valve body and actuators off of, then order a remote off of EBay if you can't find the pendant in the cab of the truck.
