8 batteries? Are you serious? That's over $1000 just in batteries. You know, if you add 2 more and series them up, it will be 120V and not even need an inverter if you want to power light bulbs, toasters, brush type motor appliances, and your own electric chair.
Your name and sig are A2, so you should have CTIS and flat bottomed axle housings. Prior gen were not flat on the bottom, instead they are fully rounded like a basketball. You probably thought they were all flatties like yours.
There is a diode on the ground side to dampen the inductive spike when the solenoid releases. This is wrapped in tape or shrink tube where the horn wire is grounded by the horn bracket. For my case, this diode was roasted and my horn stuck on. Not sure if this is the case for you.
I think we would just move from the HX40 to an HX50, HX52, or HX55. Buy a genuine used one from a truck parts yard and put a seal/bearing kit it in. Test and tune kind of thing. On the 300hp and higher, I believe they use an HX50 stock.
