You might have a bad wheel bearing on one of you rear axles. When you turn it puts more of a side load on the bearing and could possibly make more noise than normal. Have you ever had the rears apart???

I would move your pyro sensor down just above the turbo and see what temps you are getting there This is where most all of them that I have seen on this site install the sensor. you could be getting some flame out into the exhaust manifold from #2 cylinder which is giving you false readings.

Not the turbo but the top of the piston will go into melt down mode and then pass the liquified aluminum out the exhaust and that usually takes out the turbo.

Yes, Maximum no load rpm is usually higher than loaded rpm. No load is what the governor should stop the engine rpms at.

Start checking your gear oils in your rears and transfer case and tranny for metal...sounds like you chipped a gear....

Steve, I would definitely change the rubber bushings first and see how it goes. Worse comes to worse the transfer case will still pop out and you'll have to replace the case with the one you bought. And if you go with just replacing the transfer case you're going to need the bushings anyway. So...
