My 809 had a *new* window mech put in it at some times in the past, HOWEVER, whom ever did it, messed it up! The one arm that has a single roller on it and is located towards the rear of the door, had some how gotten the roller wedged between the arm "track" and the outside flange of the track...
Cool. Yeah, I hear you on the other projects getting sidelined thing... these trucks pretty much DEMAND that you get them completely caught up on maintenance before they will let you have the time to (maybe) work on other projects.
Nice idea for taking the curve out of the top of those plastic boxes. I have been using an old mudflap on top of the batteries to keep the step spaced "up" a bit and help with the crushing/ bowing of the boxes, temporarily. What is the old straight six out of? GM or Ford?
To answer the Woodruff key question- My little Geo Tracker had a worn key in the crankshaft snout and it was letting the timing "walk". I found out the hard way that the key was side-shearing when the timing moved enough that the engine decided to stop running during a rather steep up hill...
If that Woodruff is showing ANY wear/ abuse, REPLACE it. It can cause ALOT of problems when it decides to fail, usually, when you need it to hang on for just a little bit longer. Ask me how I know that...

I started the "Honey Badger" up for the first time in about 4 months. It had what sounded like three dead cylinders at first, and then it picked them up after about 2-3 minutes, and ran fine for the rest of the time.
I got the same one for my birthday back in August, and it has been very useful, both on the trucks AND on the farm equipment. I had to get a second one to keep on the 5 ton, since the first one is always being used.
Well, I got to talk to a guy that used to work on our trucks, and after explaining the transmission troubles that I have had onset suddenly, he thinks that the clutch may have had the pressure plate go south. Yea. looks like I get to see if there is an inspection plate on the bellhousing tomorrow...
